Hi,its been a while since i posted anything,however i have a major problem ! The oil cooler return line has snapped off at the fitting in the oil filter housing,to enable the use of an "Easy out" i need to remove the exhaust headers. I can get to the two front nuts nuts on the exhaust ring on the front cylinder but cant even see the rear ones ! Any advice would be a godsend ! Thankyou in advance !

I tried to get at the header nuts etc by removing the rear shock and fan on my XT ..No way could I get at the nuts properly! ..You need more space..rotate the engine as in the 'how to' section...
American Sport Bike.com also sent me this:

You need to remove the entire airbox, disconnect the upper engine stabilizer bolt (engine end only) there. You need to remove the lower engine stabilizer bolt (frame end only) down near the drive pulley. I only disconnect the O2 sensor, the head temp sensor, and the clutch cable at the clutch lever. All other electrical/fuel connections are untouched, though you may need to cut a tie wrap or two. Pull the tie wrap support right behind the steering head out of the frame with a screwdriver. You need to remove the lower belt guard (06 and later only), the left and right scoops. Remove the muffler, locate the scissors jack there. Remove the three oil cooler subframe bolts that hold the subfame to the main frame (2 bolts left, on bolt right). Then you remove the big front isolator engine bolt, and lower the engine just far enough to get to the top front header bolt on the rear cylinder exhaust port. You want to jack the engine up a little to relieve the load on that front bolt prior to unscrewing it. When the engine is at the perfect height, it is much easier to turn the bolt than when the engine is too high or too low. Lower the engine a little at a time, checking for anything that is interfering or binding. Quiet ambient when you're doing it is a good thing so you can hear if anything is doing something bad. :sun:

Ok,here's the story so far........I got my bike hanging from the rafter in my garage.....monoshock removed......rear cooling fan removed......managed to get one of the front nuts off the front header.....the other one has started to round off.....managed to get one of the rear nuts of the rear header.......cant even see the other one !! Must be behind the Oxygen sensor ? How in the hell am i supposed to get to that ?? I'm cursing Erik Buell at the moment !! Any help would be much appreciated.....thanx

Lying down with a torch helps, so does one of these sockets:

And on the subject of sockets, good fitting ones are a must, don't be tempted to use a 13mm socket cos it looks right, 0.3mm difference is a big deal on a 1/2" AF hex, especially those that live within such a wide temperature range as those you are trying to remove.

I removed and refitted my headers again yesterday. It's not a quick job but sounds like you didn't follow the pictures I took in the How To section? I too was cursing Erik Buell when I couldn't get the new K-nuts I bought to bight when screwing them back up on the rear cyclinder. Got there in the end.

My advice..

1. buy new exhaust gaskets, HD have them now in stock £13 pair
2. Buy these K-Nuts as recommended by Pash - they prevent the original nuts from vibrating loose and you don;t want than trust me!

3. You must rotate the engine downward on it's rear mount point by lowering the front part of the engine, there's no other way, follow my pics they show you how.

4. Although pash recommends the socket he posted, I used my Halfords socket set which worked a treat!

Can the engine be rotated with the headers still on ? Will i have to put the monoshock back on as well as the fan ?

Thats bad luck, this is out of my depth to even comment on but it doesn't sound good! take a couple of photos and post them up, if you get stuck doing that let me know and I'll do it for you!
