I removed and refitted my headers again yesterday. It's not a quick job but sounds like you didn't follow the pictures I took in the How To section? I too was cursing Erik Buell when I couldn't get the new K-nuts I bought to bight when screwing them back up on the rear cyclinder. Got there in the end.
My advice..
1. buy new exhaust gaskets, HD have them now in stock £13 pair
2. Buy these K-Nuts as recommended by Pash - they prevent the original nuts from vibrating loose and you don;t want than trust me!
